Flat Windows with Hole: The Hard Part Isn't Drilling—It's the Hole Wall

In optical system structural design, the window and the mechanical through-port are usually two separate things: one window handles sealing and light transmission, while a flange port is opened beside it for a calibration beam or a locating pin. Every additional part adds an alignment step, and the accumulated tolerances grow with it. When the optical layout permits, flat windows with hole are a more pragmatic integration solution—a through-hole is machined directly into an optical substrate, allowing the main beam and the auxiliary channel to share a single optical interface.

What Are Flat Windows with Hole

Externally, a flat window with a hole is a conventional flat window (K9, fused silica, sapphire, etc.) with one or more through-holes machined to drawing. Hole shapes are not limited to round—square and obround holes can be custom-machined to drawing—and the minimum hole diameter can be on the order of 1 mm.

Compared with the "window + separate mechanical through-port" combination, the core difference of flat windows with hole lies in datum unification: the optical surface and the through-hole are machined in a single setup, and the hole-position tolerance is specified directly relative to the optical surface, eliminating the assembly alignment step between two parts. This difference is especially pronounced in systems with compact optical paths and small alignment margins.

The Real Process Difficulty Is Not "Drilling the Hole"—It Is the Hole Wall

Mechanical drilling in brittle materials readily produces microcracks and chipping. Once chipping extends into the clear aperture, it becomes a scattering source after coating; microcracks become fracture initiation sites under thermal cycling or vacuum loading. Therefore, the delivery quality of flat windows with hole is judged by hole-wall integrity and edge quality—not by whether "the hole was drilled through."

Yutai Optics' process route is ultrasonic machining or precision grinding to form, followed by secondary shaping and polishing, controlling the hole edge to be free of chipping and microcracks. Standard delivery: hole diameter tolerance ±0.1 mm, surface quality 60-40.

Another easily overlooked parameter is hole-wall taper. The hole wall of a flat window with a hole is usually not perfectly vertical—the entrance-side diameter is slightly larger than the exit side, forming a small-angle tapered channel. This taper can itself be a design variable: when controlling the escape direction of stray light or leaving divergence margin for the beam, the taper direction is more worth confirming with the supplier than the hole diameter. In the ultrasonic machining path, the hole-wall angle can be influenced by adjusting the impact pressure and etchant concentration—cleaner than mechanical reworking afterward.

Substrate Material Determines the Application Boundary

The selection watershed for flat windows with hole lies in the substrate, not the hole itself.

K9: adequate from visible to near-infrared, reasonable cost. But its thermal expansion coefficient is relatively large, making it unsuitable for vacuum sealing or high/low-temperature cycling, and unsuitable for direct thermal shock.

Fused silica: thermal expansion coefficient about 5.5×10⁻⁷/°C; survives direct immersion in water from 1100°C—something K9 cannot do. Stable transmission from deep UV to near-infrared (185 nm–3500 nm), over 93% in the visible band; suited to scenarios such as UV lithography and high-power lasers that require both thermal stability and spectral transmission.

Sapphire: Mohs hardness 9, melting point 2045°C; aimed at high-pressure chamber sealing, or applications that also need to cover the infrared band (150 nm–6.0 μm). The cost is noticeably higher drilling cost and longer lead time—selection requires weighing "adequate" against "over-designed."

Blind Spots in the Coating Step Must Be Specified in Advance

The hole wall of a flat window with a hole is a blind spot for coating fixtures; the inner wall of the hole is usually not covered by AR coating. If the system is sensitive to reflections from the hole wall, this must be addressed at the drawing stage: either accept the reflection from the bare substrate on the hole wall, or leave margin in the hole diameter so that the actual clear aperture falls entirely within the coated surface. Yutai Optics' AR coating covers 200–2500 nm, and drilled fused-silica flat windows with hole can achieve over 96% transmission—but the coating coverage on the hole wall must be clearly stated on the drawing, rather than assumed to be "coated because it was coated."

Three Things to Watch in Selection

The value of flat windows with hole is not in "being able to drill a hole," but in hole-position accuracy, edge integrity, and substrate consistency. Confirm three items and the solution is set:

  1. Whether the hole-position tolerance matches the optical-path alignment requirement;
  2. Whether the hole wall has microcrack and chipping risk;
  3. Whether the substrate's thermal expansion coefficient is compatible with the sealing structure.

Changchun Yutai Optics Co., Ltd. provides custom machining of flat windows with hole in K9, fused silica, and sapphire. Hole shapes and diameters are reviewed per drawing; standard hole tolerance is ±0.1 mm, surface quality 60-40, and AR coating covers 200–2500 nm. For technical discussions, bringing the optical layout sketch directly is more efficient than working through a specification sheet item by item.
